What size hole has to be drilled in the firewall to get the tachometer ferrule cap through to the tachometer? I will be using the .260 ball for the tach cable.

Drill a 5/8" for installation.

Is the ball split in to two halves? The picture shows a split on exposed end. That would allow for assembly point at main diameter of cable. My cables have fittings at the ends of a larger O.D.

Yes, the center ball the grips the outer housing of the cable is split in two pieces to allow cables with threaded ends to be used.

what size whole is drilled in firewall when using this clamp with a .125 cable?

Part # 05-06929 requires a .625 hole in the firewall.

Is the fitting aluminium or steel?

These are steel.
